well the build has begun. The motor is ordered, the bow mount has arrived, sounder is ready to fit, and the side console is on its way. Plenty of work ahead of me but hopefully I can look half as good as slippery's rig and a few of the other nice rigs you guys have come up with.
Be a month till she is fishable id say but here are the early pics.

I assume you will be mounting the outboard yourself then?
Do us (and yourself) a favour and remove the aluminium plate from the rear of the transom. If you could take a couple of pics of the back of the transom with the plate removed and post them here that would be good.
I'll try to explain how to seal the 4 outboard mounting bolts so they won't leak.
hey mate. No im not mounting the outboard myself. The boys from In-tune Marine at long Jetty have that job in hand.
Why you say about removing this metal plate for? whats the big deal about the transom that im missing?
The plate is staying. Heard too many negatives by people without the metal. Apparently the transom flexes somewhat without em???

The suggestion is to remove it and then replace it again but sealing properly underneath it. It has been a common problem with Polycraft boats to leak under the plate in the past and it is much easier to fix before the motor is mounted (i.e. you don't have to lift the motor off).

Went out for a fish yesterday. 8 hours of being out on the water later, and I had a hull full of water. I would guess at least 100 liters. Yesterdays trip was my longest, with the most motoring I have had so far. Every time I have been out on the water, I've always had water in the hull, but this was a lot worse. So bad that my mate had to sit up the front to get the boat planing. When I pulled the boat out of the water, I left the bung in before cleaning the boat, and couldn't see a leak anywhere. So tomorrow, I will be filling it up, and letting it sit for awhile.

Several possibilities spring to mind (others have reported problems in these areas):
re-seal around the motor fittings
re-seal around all bungs
re-seal around the winch point at the front (this was where my problem was)

You have me thinking now, I had the same problem, ended up tracing it to the motor mount, the s/s plate was flush on one side and about 1mm gap on the other; I did a temporary seal with bathroom silicone at Streaky Bay, next day much less water. I removed the motor at the next service and pumped in three tubes of silicone between the hulls, in the bolt holes and into the moulded void where the bolts go through the hull, then screwed the bolts in so they took the silicone with them, hopefully sealed but I have not been out since. After reading your post I'll do the winch coupling as well. You would think a Tupperware could be 100% sealed. I may add that the guys at Polycraft were very helpfull with "look for" common problems.

ah sweet. Thanks for that Barry. Makes sence. Certainly will take care of that before the donk goes on. Its no sweat to sort it now but looks to be a pain in the bum to do if the engine was fitted. Thanks for the heads up chin :)

Yeah the transom plate has to stay Jayro, but if you remove it for a look underneath you will see 4 indents molded into the plastic.
The centre of the indents is the ideal spot to drill holes for the outboard mounting bolts, no need to seal as water can't leak in.
The trouble is the 4 holes in the outboard probably won't all line up with all 4 indents.
Any holes drilled away from centre of indents will need to be sealed.
If you remove the plate you'll see what I mean. Wish I had a pic of it.doh

Could you please continue to post plenty of pics of your mods. I am currently in the process of buying a new 4.1 and doing some mods along the same line as what you are. Will you put a 40 on the 4.1 ( I hear this is max h.p. tiller steer ) If so what motor have you picked out and why...??? Got some prices on a 40 Yamaha 4 stroke today from Terrace boating $7933 for the motor and $1600 to fit...

yeh that is a poo load to install. If that price is for a forward controller motor then it aint a bad motor price. Mate I opted for the 40hp 2 stroke tohatsu. COupe of reasons. Cost was a factor. I really wanted brand new. So fully installed all up is $6000. the yammie 2 stroke was $7000 and the merc was in between. I checked the figures online and the tohatsu is similar to the others for noise and weight. All are 3 cylinder, 2 stroke oil injected so I thought Id go the tohatsu.
Yeh the 40 is the max for the open 4.1m and 50hp if you have the SC mod.
Mate ill keep throwing the pics up along the way.
You organised you boat and trailer yet or?

Good choice mate, she will get up and boogie near 60k's with that motor. Now for the important stuff. Wonder if you could PM me the details, prices and method (don't want much do I?) of your front deck. Looking for something simple like that to extend my 4.5 cc when it arrives.

well it was bound to happen. My first little problem. I did not realise that the front bins are not connected to the drain holes at the rear. WTF would they just have two 1" holes in there bins, no thread, no fittings to connect onto, NOTHING. DAM IT. So anyway hence the floor has now been removed along with all my frame work for the front cast deck extention. I will sort out drain lines tomoz and then get it all back together again. Serious pain in the bum for a the sake of a few $$$.
Anyhow picked up the bow mount today. Cut all the ply for the front cast deck. Will throw up the latest pic soon. Its getting there. A few days (cough cough) off work would certainly give me a chance to get into it lol

Thanks Geoff. Despite how it looks im really over doing up boats then selling them hey, lol. Im putting a bit of effort into this one but certainly hope she's a keeper for a few yrs so I get to enjoy it.
I really hate doing the cast decks. Its the one thing that bugs me especially glueing the carpet on. Ah well hopefully nearly done. Be good to have a few days off work and get into but they aint gunna happen so ill just have to make do.
ill fit the console and bow mount this weekend. Then onto the rest of the decks, probably look at getting the donk fitted any time now I guess.
The console could be shaped better. No really as flat at the front as id like, not really enoguh points to screw it in the way I wanted but it is what it is so ill sort something to make it solid.
You work shift work Geoff or??? Maybe one afternoon you could pop around for a look at it.

That is obviously a marine ply you have used ( How thick is it ).
And also the carpet you have used, what did you use to stick it down. A product like Kwik Grip ???
And have you carpeted both sides of the ply.

Frosty, I did not use actual marine ply. Its a similar product. I got it from mr ply. It is 9mm thinck and is a little cheaper than marine ply but still more than suitable. You only need marine ply if its under the waterline such as a timber hull on a boat. It cost about $85 a sheet 2400x1200x9mm
Carpet I got from a place at 66 orlando st Lambton. Its called Nolans. The glue you get from Bias. Its contact adheasive. Glue on both surfaces, leave for a minute then press together. Takes some effort and rubbish and sweat but its worth it. OH YEH, its messy (for me anyway) lol
Mate let me know if you got anymore questions. And hey someone else might have a better way of doing things. Guys like slippery have got VERY sweet looking rigs that have taken alot of work to get them so nice. Mick has given me plenty of help with ideas and hints.

The leccy is now fitted as well. So this week should see the rear cast deck done then hopefully have the motor fitted the following week. Then just a matter of wiring things in and fitting electronics etc and then time to hit the water. Fingers crossed, 3 weeks will see me out on the water.

There is a gap between the skins.
One of the other 4.1 owners will be able to tell you where the foam is, that may be the only thing stopping you running any thing between the skins.
I only found foam in the section running across the boat at the rear of the front bins. I didn't do much of the work on my boat so I'm not 100% sure but I didn't encounter any foam when I ran wires for small lights I installed along the inside of the gunwale.

Yes the gunwales are hollow but not very spacious as such and wouldnt lend themselves real well to containing the cable, the 4.55 steering cable ran under the console and along the floor beside the fuel tank and through 2 gland nuts into the rear cavity. I think the throttle and gear cables ran through the gunwale though.
Thanks Geoff. Im stressing over the steering cable. I can see the throttle cable etc in the gunwals no probs but I thought someone would tell me the steering wouldnt fit. Well the floor can no longer come out so nothing is going under there. Is that what the hoe at the bottom of my console is for, for the steering cables to come up??? If thats the case they could drill a holesaw through my floor under that console hole then another hole at the back near the donk, go fishing between the two holes with like and electricians tung and pull the cables through. Anyhow im sure between them and me we can work it out to work and look neat.
Running the steering cable is one of the many jobs I left up to the local agent when I bought my boat but the cable does appear to run under the floor; it disappears into a hole at the bottom left of the console and I can't really follow it from there.
Ahhhhhhh dont ya hate when you JUST run out of 9mm ply for the rear deck. Another $85 for a panel which ill need a small peice out of. Ah well, cant be helped.
finished rear deck. Well thats the decks done. Boat goes in on saturday for the steering and engine to be fitted. Then home again for the electronics to be installed and wired up then its time to fish :)

Not far away mate at "Hinton". Will steer well clear of Terrace boating, got some quotes off them for a MInn Kota.......?????
Ended up getting a 55lb rip tide series, Co-pilot + quick release base plate / bracket for $1870 from a fella at East Maitland. About 3-400 cheaper than Terrace Boating.
Will get some photos on shortly when shes all geared up & ready to go.

Will keep an eyeout for you ,dont forget the big fella's trailerboat on Port Stephens comp at the end of March , Bias boating is good for all the bits and peices.Iain
Well Jayro 4.1 hit the water for the 1st time yesterday. Was more a test run day than a fish day (thats my excuse anyway) so no fish but love the boat. Very happy with it. Not totally finished but nearly there.
